It is very similar to the way resin parts are made in RTV molds. You first
make a master - a "pattern" in foundry practice - of the part you want to
cast. For ease of discussion, let's say something simple like a T-55
turret. In that case you would also need a pattern of the inside surface of
the turret as well. You would mount the bottom of the outside surface
pattern on a board, in its normal orientation. Four walls are placed around
the board so you now have an open box with a turret on the bottom. You fill
the box with sand that has some sort of clay or cement or polymer in it that
will cure and hold it together somewhat, but not like concrete. You do the
same thing with your inside surface pattern. It would sit in the box upside
down so that the box bottom was a cup. When the sand sets you invert the
boxes and lift out the patterns. You will have one sand filled box with a
cavity in the sand (the outside mold) and one box with a slightly smaller
"bump" sticking out (the inside mold). At this point you can patch up any
little defects or imperfections in the sand. You then put the outside box
on top of the inside box and you'll have a cavity between the two molds.
This gets filled with molten steel, through holes cut in the side, or
whatever. When the steel cools, you disassemble the boxes and break up the
sand, freeing your turret casting. It then get machined and finished into a
useful part. The thing is, the molds aren't maintained - they are good for
one use only. The patterns and mold boxes are used over again, though.
